It's best to sand/grind to bare bright metal, otherwise it'll continue to rust under the paint.
Pretty sure that in the link, it mentions bright bare metal is required for an excellent finish.

Hi Gazza, acid dipping will remove hardly any metal, you'd be hard pressed to be able to measure it.
Galvanisers don't particularly like recoating previous galvanised metal, as it weakens the acid...

You could machine a new one from flat bar. All the parts are there for it. :D

Mag drills are designed for downward thrust not sideways, leading to bearing collapse. As Kafie mentioned, only good for light milling, wood, aluminium etc.

A lot of the repro body panels are the same, hit and miss, on the fitting. On my Suzuki that I did, I had to move the chassis body mounts to make the front end guards, to fit properly.

One thing I saw interesting sometime ago, was to use a DP/toolmakers vise for cutting round or odd shaped items on a vertical bandsaw, to stop them rotating.
