I've only ever cut gears on a horizontal arbour but provided the setup is rigid I wouldn't bother with the slitting saw, just feed slowly.

problem
Turns out the gear is part of the whole cone sleeve assembly .
Dont know what to do ? Maybe I can machine the gear teeth down and then shrink on the new gear .

Managed to turn down the gear. So the next step is to make the new gear and shrink it onto the sleeve
I used the pipe centre I made at TAFE years ago

Seeing that you have the centre of the cone pully out,is it possible to shrink the gear blank onto the spindle and then cut the teeth.

With regards to the shrink fit, just be careful no parts get cracked etc... I would go for a nice sliding fit and loctite... If I wanted more strength I would put small pins into blind holes drilled through the tooth gullet..
I have gone to the liberty of drawing up the 10dp 24 tooth gear and placed 4 holes in the tooth gullet...
They are sized, 2mm, 2.5mm, 3mm and 4mm.. The 4mm is borderline too big as the hole extends up the tooth somewhat, but the 3mm looks about right...
Just another option..Gold, the colour of choice for the discerning person.

I had another look at the photo of your spindle with the original gear. It looks as though that was not machined in situ against that shoulder. It also looks like there is a line just inside the gear. I wonder if the gear is actually part of a spigot or sleeve that's pressed or shrunk into the spindle. Consider that option too. I think it may be difficult to mill the gear next to that shoulder? Or am I missing something?
