Perhaps this is a better idea, bolting the cross members below the I beam with a small access hole for each of the inner I beam/cross member bolts to fit a nut up thru the hole and onto a bolt?
the welded cross members i can just cut the ends off and use these for the front cross members

I think it's the left fillet weld in this pic that might be causing some concern:

Bolted connections might be altogether the better option.

Understandable Rusty, i had to grind down and re-do that weld i was having wire feed problems and didn't catch onto the problem untill after i ran the weld
here are all the welds so far notice the spatter from the welds above i think it was, some welds have a cold start because it was the first weld on the whole section, as i rotated and continued to weld the welds after the first ran nicely because the piece was warmed

Went with the bolt together idea and thankful for it now much easier and looks like a nice set up, i had problems with my stainless steel bolts i ordered 12 and at lease 7 of those seized and needed to be cut off still unsure why because i cleaned the holes and the tubing of shavings, 12mm SS bolts are not cheap either
tomorrow if it's not raining i will further trim the V cuts so the start of the I beams join without tension i will also order the 70x50x3mm steel draw bar along with the 75x5mm steel plate for the springs and hangers, i havent decided if to go with steel angle or steel flat bar the angle i can weld on mudguard mounts but i donno i may want them to be alloy too any advice on this?
i plan on getting my TIG welder (old CIGWeld 140A stick welder with a HF box) working so i can TIG the I beam V cuts and TIG on a cover for the bends in the I beam inner and outer
maybe i will also look into making some top mount bracing for each cross member to join the I beam to the cross member but i will wait and see how sturdy she comes out

On any boat trailer ESPECially a mixed metals trailer you MUST use some sort of antiseaze lubricant or coroosion compounmd on every single nut bolt and screw and preferably between every mating surface.
graphite and aluminium is not good ..... bets with soft metal antiseaze like neverseaze or use Duralac which is basically a zinc chromate compound.

Most powertools have sharp teeth.
People are made of meat.
Abrasives can be just as dangerous as a blade.....and 10 times more painfull.
