Grahame, sorry, not too sure what you mean :/. Are you saying, once I weld the splt part, extend the existing weld that's already there, past the split and end it in an arched shape ?
Regarding AMP, I'll give the lower a shot.. though quick question.. the ARC welder I have (pictured below in topic) has 3x connectors.. 1st being 'Work' which is hardwired in.. assuming it's the ground. The other 2x say 'Low' and 'High'.. which Im thinking refers to AMP range (Low amps and high amps)... but amps 60 > 120 seem to be available on either low or high.. does it matter which one I use if Im only welding 60-80amps ?
@Eskimo: unfortunately I don't have any stainless steel and already purchased the mild steel electrodes :/ . As Im welding some form of mild steel.. how well does stainless bond to it ? will it create a strong weld ? Can it easily be ground down smooth / flat for painting ?
Question: the welding unit appears to have a 15amp plug on it. I 'think' we do have a 15amp power socket (used for a box A/C).. but I dont have a 15amp extension lead. Now, rather than buying a new extension lead (honestly, cant really afford it) for the sole purpose of doing a couple of little welds, can I instead, get a 15amp > 10amp adapter and use the existing heavy duty 10amp extension lead on a 10amp socket if I'm only planning on welding at low amps ?

In answer to your last question - yes you can do that, but people will berate you. It seems plenty of people do it though. One day though, the time might come when you want to push the amps up and then you'll risk tripping breakers (at best) or starting fires (at worst).
I can sympathise, having spent a couple of thousand putting in dedicated three-phase outlets for my machines.
Yes, you're right on the low/high ranges. Same as low/high range in 4wds - there's overlap.
Yes, Grahame is saying create a mini "gusset".
Stainless can be welded to mild steel. 309 alloy is commonly used with TIG rods for joining the two, so maybe eskimo would recommend the same alloy with MMAW electrodes (I don't use them so I'm guessing).
